The Hilux is done 💪 As promised — inner sills fully fabricated from scratch, all rot removed and replaced with fresh steel, welded in, treated and finished. No panels available to buy meant every section had to be made by hand to fit.
Compare this to the last set of photos and you'll see exactly what went into it. This truck isn't going anywhere anytime soon.

Failed your MOT on chassis rust? You are not off the road for two weeks.��That is the assumption we hear almost every day. Booking delays, hire cars, lifts to work, a fortnight of disruption. The reality is very different.��A customer rang us at 9am last Tuesday after failing on a corroded jacking point and a section of sill. He had already started ringing round about a hire car. We told him to bring it straight down. He drove it home at 3pm with a fresh pass certificate.��Sills, jacking points, chassis sections — these are bread-and-butter structural welds for us. Over 1,000 MOT repairs done, and the work itself is rarely the bottleneck. See "floorpan" written on your MOT failure sheet and wondered what it actually means?��It's the structural steel sheet that forms the base of your vehicle's interior floor. The bit directly under your carpet and seats. And it's doing a lot more than just giving your feet somewhere to rest.��The floorpan ties into your sills, chassis rails, and crossmembers. It's a load-bearing part of the shell. When it rusts through, you're not looking at a cosmetic issue. You're looking at a structural one, and that's why an MOT tester will fail it.��The trouble is, floorpan corrosion usually starts from underneath, where you can't see it. By the time it shows through the carpet, the metal beneath has often been giving up for years. A small surface bubble can hide a hole the size of your hand.��Floorpan repair is one of the core jobs we handle under our rust and panel work, from classic restorations to MOT-fail rescues. Same VW Polo — and by the time we were done, we'd replaced the outer sill, inner sill and floor pan sections. All rot cut back to solid metal and replaced with fresh high quality steel throughout.
We don't patch over rust at Steelhawk. We remove it. There's no point welding new metal to rotten metal — it'll fail again within a year and you're back to square one. Do it once, do it right.

We've cut into sills on vans coated head-to-toe in Raptor and found rust that had been quietly eating through the metal for another two years.��The coating looked perfect on the outside. Underneath, the structure was failing.��Raptor is a brilliant finish, but it protects clean, treated metal. Spray it over existing rust and you seal the moisture in instead of keeping it out. The corrosion does not stop. It just carries on where you cannot see it.��The order matters. Cut out the rust first. Treat the bare metal. Then coat. Do it in that sequence and Raptor will do exactly what it is meant to do — protect solid steel for years.��Skipping the prep does not save money. The classic British car killer right here — inner sill rot on a VW Polo. Looks nasty from the inside, and this is exactly what an MOT tester is poking at when they get under your car. Once the outer sill comes off this is what you're often dealing with — years of trapped moisture eating away from the inside out.
If your car has been told it needs sill welding, don't leave it — it only travels in one direction.
