A few days ago, our team was on-site at a client's facility carrying out the advanced calibration of the massive GMC 250 CNC gantry milling machine. There is no compromise in heavy machining, which is why we verify geometry and feedback systems using a laser interferometer.

What makes this calibration a heavy-duty engineering challenge?

• Scale: The installed linear scales are 30 meters long—both on the X1 and X2 axes.
• Gantry synchronization: The X1 and X2 axes are software- and hardware-coupled via a gantry axis function, forming a unified X-axis that drives the smooth, powerful motion of the multi-ton gantry.
• Laser precision: Using the Renishaw laser system allowed us to reduce positioning errors 𝗳𝗿𝗼𝗺 𝟬.𝟱 𝗺𝗺 𝗱𝗼𝘄𝗻 𝘁𝗼 𝗷𝘂𝘀𝘁 𝟬.𝟬𝟭 𝗺𝗺, compensate for thermal expansion, and achieve perfect guideway parallelism along the entire 30-meter bed.

The result? A machine tool of monumental scale delivering the precision typically expected of compact toolroom centers.

The new 𝗗𝗧𝗜𝗻𝘀𝗶𝗱𝗲𝗿 is live. Here is what we’ve been up to at DTi Machine Tools over the last 6 months:

• 𝗔𝘂𝘁𝗼𝗺𝗮𝘁𝗲𝗱 𝗹𝗶𝗻𝗲 for Turkey 🇹🇷 We finished an independent, fully automated line for machining aluminum billets. It integrates automatic loading, positioning, and CNC machining.

• 𝗪𝗮𝗹𝗱𝗿𝗶𝗰𝗵 𝗦𝗶𝗲𝗴𝗲𝗻 relocation: Dismantling and transporting this heavy machine tool from Germany took us 3 weeks and we are starting a complete mechanical and control system modernization for our client.

• ITM INDUSTRY EUROPE & MM Magazyn Przemyslowy: We were in Poznań for the trade fair, where our CEO, Karolina Sywak, gave an interview on the ROI of retrofitting heavy-duty machine tools versus buying new ones.

• 𝗧𝗲𝗮𝗺 𝗶𝗻𝘁𝗲𝗴𝗿𝗮𝘁𝗶𝗼𝗻: In June, we took a short break for our annual DTi Machine Tools company barbecue.

During the 𝗜𝗧𝗠 𝗜𝗡𝗗𝗨𝗦𝗧𝗥𝗬 𝗘𝗨𝗥𝗢𝗣𝗘 trade fair, which took place at the beginning of June, DTi - Design Technologies International 𝗖𝗘𝗢 𝗞𝗮𝗿𝗼𝗹𝗶𝗻𝗮 𝗦𝘆𝘄𝗮𝗸 spoke with 𝗠𝗠 𝗠𝗮𝗴𝗮𝘇𝘆𝗻 𝗣𝗿𝘇𝗲𝗺𝘆𝘀ł𝗼𝘄𝘆 about a major shift in heavy industry: why retrofitting massive, decades-old machines is often smarter than buying new.

Upgrading large-scale machine tools isn't just about sustainability, it’s about hard business logic and engineering performance.

𝗖𝗼𝗿𝗲 𝗜𝗻𝘀𝗶𝗴𝗵𝘁𝘀 𝗳𝗿𝗼𝗺 𝗞𝗮𝗿𝗼𝗹𝗶𝗻𝗮 𝗦𝘆𝘄𝗮𝗸:

• 𝗨𝗻𝗺𝗮𝘁𝗰𝗵𝗲𝗱 𝘀𝘁𝗮𝗯𝗶𝗹𝗶𝘁𝘆: Older machine bodies have aged and relieved internal stresses naturally over decades. Once retrofitted by DTI, they offer thermal stability and structural rigidity.

• 𝗭𝗲𝗿𝗼 𝗶𝗻𝗳𝗿𝗮𝘀𝘁𝗿𝘂𝗰𝘁𝘂𝗿𝗲 𝗵𝗲𝗮𝗱𝗮𝗰𝗵𝗲𝘀: Buying new means long lead times and massive civil engineering costs, such as tearing up factory floors for new foundations. DTI handles retrofits efficiently, working within the existing setup to minimize downtime.

• 𝗜𝗻𝗱𝘂𝘀𝘁𝗿𝘆 𝟰.𝟬 𝗲𝗳𝗳𝗶𝗰𝗶𝗲𝗻𝗰𝘆 𝗺𝗲𝗲𝘁𝘀 𝟱.𝟬 𝗵𝘂𝗺𝗮𝗻-𝗰𝗲𝗻𝘁𝗿𝗶𝗰𝗶𝘁𝘆: We don't just pack these giants with next-gen CNC controls, advanced data systems, and automated tooling. We use this Industry 4.0 tech to solve a massive Industry 5.0 challenge,the labor shortage. By automating repetitive operations, we don't eliminate the operator; we support them, reducing workload while making heavy machining safer and far more intuitive.

As Karolina Sywak notes, DTi Machine Tools doesn't just patch up old hardware. We re-engineer these giants to deliver tolerances and speeds that surprise even the most experienced operators.

Today, we'd like to share with you a short case study from one of our projects, showing how a drive system upgrade helped solve a critical manufacturing quality issue.

𝗪𝗵𝗲𝗻 𝗧𝗲𝗺𝗽𝗲𝗿𝗮𝘁𝘂𝗿𝗲 𝗕𝗲𝗰𝗼𝗺𝗲𝘀 𝗮 𝗤𝘂𝗮𝗹𝗶𝘁𝘆 𝗜𝘀𝘀𝘂𝗲

In one production cell, the customer was facing recurring challenges in maintaining the required dimensional tolerances of machined components. The analysis revealed that the root cause was not the machining process itself, but the excessive heating of the cooling medium.

The previously installed DC motors did not provide precise speed control. This resulted in increased energy losses and a rise in coolant temperature to above 70°C. Consequently, excessive thermal expansion of the material occurred, negatively affecting the geometric accuracy of the machined parts.

The DTi Machine Tools Solution

Our engineers modernized the drive system by replacing the outdated DC motors with advanced servo drives.

The implemented solution provided:

🔴 Smooth and precise speed control of the coolant supply pumps across the entire operating range,

🔴 Dynamic torque adjustment according to actual load conditions,

🔴 Closed-loop control, reducing energy losses and heat generation.

Results of the Modernization

• Significant reduction of the impact of thermal expansion on machined components,

• Improved thermal stability of the manufacturing process,

• Elimination of quality issues related to geometric distortions,

• Increased process repeatability and production reliability.

In modern manufacturing, even seemingly small temperature variations can have a direct impact on final product quality. For this reason, drive system modernization is often not only a way to improve energy efficiency, but also an effective method for increasing process accuracy and reducing production losses.
