Choosing between MIG, TIG, stick and flux-cored welding is not simply a matter of personal preference.

The process should match the material, joint, environment and production goals.

MIG: Often selected for speed, ease of use and production work on properly prepared material.

TIG: Provides precise heat and filler-metal control for applications where weld appearance, control and material quality are priorities.

Stick: Offers portability and flexibility for repair, construction and outdoor work where shielding gas may be impractical.

Flux-cored: Can provide higher deposition rates and strong performance in fabrication or field applications, depending on the wire and shielding method.

Many machines support multiple processes, but each process may require different accessories, power capabilities and duty cycles.

Start with the job. Then select the process, machine and supporting equipment.

Before blaming the plasma cutter for poor cut quality, check the air reaching the machine.

Compressed air containing excessive moisture, oil or particles can restrict airflow, damage consumables and reduce overall cutting performance.

When cut quality begins to change, inspect:

• Air filters, separators and dryers
• Air pressure while the torch is actively flowing
• Electrode and nozzle wear
• Torch-to-work distance
• Travel speed
• Work-lead connection
• Material condition and surface contamination

Replacing consumables without correcting contaminated air may only provide a temporary improvement.

A consistent plasma arc starts with a clean, properly maintained air supply and the correct consumables for the torch.

An inconsistent MIG arc is not always a voltage or wire-speed problem. The real issue may be somewhere between the spool and the contact tip.

Start your diagnosis with the complete wire-delivery path:

Drive rolls: Use the correct groove for the wire. V-groove rolls are commonly used for harder solid wires, while U-groove rolls help support softer aluminum wire without crushing it.
Liner: Dirt, metal shavings, kinks or excessive wear can create drag and inconsistent feeding.
Contact tip: A worn, incorrect or partially blocked tip can interrupt electrical transfer and wire movement.
Tension: Excessive drive-roll pressure can deform the wire and contribute to birdnesting. Too little pressure can cause slipping.
Gun cable: Sharp bends increase resistance inside the liner.

Do not immediately increase drive-roll tension when feeding becomes inconsistent. Find the source of resistance first.

Sidney Lee Welding Supply is an authorized service and warranty repair center specializing in electric welders, engine-driven welders and plasma cutters from leading manufacturers, including Miller, Lincoln Electric, Fronius, Hypertherm, Thermal Dynamics and ESAB.

Our Hampton Service Department has three full-time certified technicians, with service calls available when equipment cannot easily be brought to us.
