Saturday Lean Tip:
"What is a Yamazumi Chart/Board and what is it used for?"

During my Delphi Electronics days in Milwaukee we designed and installed a new assembly area to build Toyota engine controls. During this time, I got to work closely with TSSC (Toyota Supplier Support Center) and Hajime Ohba (Toyota sensei). When we set up the standard work for the assembly cell, we broke the work content into small blocks of activity. These blocks of activity were "stacked up" graphically (see below as an example) to load the operators in the cell. Some key takeaways on our use of a Yamazumi Chart are below:

* Yamazumi is Japanese for "pile" or stack up"
* The initial state (Before) represents the 1st round of standard work
* The gaps between the stacked bars and the takt time represent waste of waiting
* What we did was to rebalance and load the work closer to the takt and ran physical simulations on a mock up cell to verify capability
* We also classified blocks as value add or non value add and worked to eliminate the NVA
* Eventually we did free up an operator that we were able to redeploy for delivery routes (similar to what you see in the After chart below)

Tuesday Lean Tip:
"Integrated Logistics" or Material Movement is a crucial part of Lean

Too often material movement or logistics is an afterthought that is addressed after all other lean activities have been worked. You can see below in the TPS House that it clearly is shown under JIT. Throughout my years of Lean implementations, I have found why integrated logistics are so important to set up and MAINTAIN a lean manufacturing operation:

* they tie together the value stream from the customer order to the suppliers, through the fulfillment and delivery process
* they help maintain quantity control which in turn drives quality control (covered in a previous Lean Tip)
* frequent, timed delivery routes for components, raw materials and finished goods set the pace to maintain the takt of the line and will alert abnormal conditions occur
* by helping to signal abnormal conditions and driving a pause for problem solving, standard WIP is maintained

Coupled with the Information Flow, Integrated Logistics are the thread that ties everything together in a value stream.
