Relay cards are a good example: their MTBF numbers are essentially meaningless unless the card is solid‑state, because the actual failure rate is driven by how often the PLC program energizes each individual relay in addition to environmental stress.

Environmental conditions can completely reshuffle the expected order of component failures.

A few examples:
• In foundries, conductive metal dust accelerates backplane failures.
• In machining operations, penetrating fluids leak into sensors and cause input cards to fail more often than outputs, because the contamination forces the input circuitry to draw more current than it was designed for.
• In wire‑manufacturing plants, frequent high‑voltage insulation testing can cause CPU failures when the PLC’s control voltage is not protected by a proper line filter.

Design choices also influence failure rates. Undersizing components—such as failing to include a 20% current margin when specifying relay cards or power supplies—creates avoidable stress that shortens service life.

And above all the physical factors, one cause is even more common than mechanical wear: human error. Thorough root‑cause analysis often reveals that incorrect installation, configuration, or maintenance practices are the true initiators of many failures.

AB‑PLC‑Cables‑Drivers: Why Ports ≠ Communication

SLC processors all communicate with local I/O over the backplane, but each model includes different electrical connection types—Ethernet/IP, DH+, DH‑485, or RS‑232. Additional comm modules can expand those options when needed.

A key point that’s often misunderstood:
A matching port does not guarantee communication.
RS‑232, RS‑422, RS‑485, and Ethernet are just the wires. The devices still need to speak the same protocol.
